Stage 03 Manual — Packaging & Carriers

Shipping: Match the Parcel to the Journey

Every parcel you seal faces automated conveyor chutes, 80 cm drop transitions inside sorting hubs, and stacks of heavier cartons in the back of a delivery van. Yet overspending on double-wall cardboard or shipping small goods inside cavernous boxes quietly drains £1.50 to £4.00 of margin from every order through carrier dimensional weight surcharges and tariff band jumps.

By restricting your workshop to a disciplined five-pack carton lineup and pairing it with preset carrier rules, you take the guesswork out of shipping costs.

Understanding Dimensional Weight & Postal Tariff Cliffs

Postal networks and express couriers price parcels using two different mechanisms: strict geometric gate gauges (such as Royal Mail Large Letter or USPS Ground Advantage tiers) and volumetric weight divisors.

The DIM Weight Formula

Paying for Empty Air

Express carriers (UPS, FedEx, DHL, DPD) weigh and laser-scan every carton in transit. They calculate dimensional weight as (Length × Width × Height in cm) / 5,000 (or Cubic Inches / 139 in the US) and invoice you for whichever is higher: actual scale weight or dimensional weight.

Example: A 400 g woollen hat packed inside a 35 × 25 × 20 cm box equals 17,500 cm³ / 5,000 = 3.5 kg billable weight. Scored multi-depth boxes let you slit the corners and fold the height down to 10 cm, cutting the billable weight in half.

Postal Slot Gauges

The 25 mm Thickness Cliff

In UK and European postal networks, a parcel measuring 350 × 250 × 24 mm travels at Large Letter rates, while a box that bulges in the middle to 27 mm jumps into the Small Parcel band—often doubling postage cost immediately. Use rigid flute C5/C4 pip boxes with locking tabs rather than soft bubble bags that belly outward when stuffed.

Board Strength, Tape Chemistry & Thermal Labels

Selecting materials that work reliably at speed prevents both transit damage claims and mid-shift equipment jams.

ECT-32 vs. Mullen Burst Strength

Look at the Box Maker's Certificate printed on the bottom flap of your cartons. For dry goods under 10 kg shipped in single parcels, Single-Wall B-Flute (3 mm) rated at ECT-32 (32 lbs per linear inch stacking strength) offers the ideal balance of crush protection, light deadweight, and crisp folding. Reserve heavy BC Double-Wall (7 mm, ECT-48) strictly for ceramics, bottled liquids, or shipments exceeding 12 kg.

Water-Activated Gummed Paper Tape

Polypropylene plastic tape requires three overlapping passes when packers lose confidence in its grip, and it peels loose in cold winter vans. Reinforced kraft water-activated tape (WAT) wets starch adhesive that penetrates the carton's outer linerboard, forming a permanent tamper-evident bond with a single strip across the centre seam.

4×6 Direct Thermal ZPL Printing

Standardize all domestic and international carriers on 100 × 150 mm (4 × 6 inch) direct thermal fanfold labels. Configure your shipping software (ShipStation, Starshipit, Veeqo, or Zenstores) to send raw ZPL (Zebra Programming Language) at 203 dpi rather than rasterized PDFs so tiny customs text and GS1-128 barcodes print razor-sharp without dithering.

Paper Dunnage Over Plastic Air Pillows

Interlocking honeycomb kraft wrap and crumpled 60 gsm void-fill paper conform tightly around irregular product corners without popping under altitude pressure changes or taking up huge bags of storage space in a small unit.

The Five-Carton Workshop Matrix & Carrier Matching

Keep your overhead rack restricted to five standard profiles. Assign each SKU a numeric volume weight in your store backend so your shipping software automatically suggests the right box.
